Just given it a try, by putting my old 32Gb stick in the front port, initialising it. It mounted as sdb1. The 64Gb stick is in the rear port, manually mounted as hdd.can you automount with a smaller/different usb?

Have you tried giving the stick a low level format on your PC using HDGuru then trying it again?
Do you know how to telnet to your box? If so manually mount the USB and then telnet to the box and run 'blkid'.
Note down the UUID for /dev/sda1.
Then ftp to your box and open /etc/enigma2/fstab. Check that the UUID for /media/hdd is the same as the one that you noted down from blkid.
If you don't know how to telnet, then open up fstab in a linux editor (notepad++ for example) comment out the /media/hdd line by putting a # at start of the line. Reboot the box and then see if it mounts.
